I know this is almost an impossible question because of all the variables BUT just some opinions would be appreciated!

In a Sport 20 Hydro (tuned pipe enclosed in cowling, front exhaust 21 straight across the box), how much space to I need between the pipe and the plexiglass lid of the radio box to keep it from burning, melting, and otherwise messing it up?

Any ideas or experience would be appreciated!

Also along the same lines, does a water-cooled header improve this and/or performance?

1/4 " gap would be great but I've ran them as close as touching with a thin peace of aluminum between the lid and pipe.

Make sure you check often for any condensation that may form because of the heated air inside the box.
 
Try the stuff that the hot rodders use to go over their sparkplug wires when using headers. You can put it over the pipe or place it between the pipe & radio box.
